Cover Story

Sortation and conveyor system providing solutions to moving products quickly and efficiently

If you enjoyed the engineering involved in building a marble roller coaster as a child, chances are you'll appreciate the trends in warehouse conveyor and sortation systems. Products are moved on belts at dizzying speeds — around multiple curves, occasionally up sharp inclines high above a distribution floor, and back down to shop level — all while lanes of products merge and sort along the way. Other times, however, the solutions are much simpler and more affordable. As market influences continue to throw curveballs at the material Photo credit: Multi-Conveyor handling, packaging, and supply chain industries, advancements in conveyor and sortation systems are providing new, creative solutions to keep up. “The confluence of growing holiday sales volumes, hiring challenges and supply chain complexities mean that this year, facilities need to manage even more orders with limited staffing while facing inconsistent and unpredictable waves of inventory due to backlogs and upstream supply chain complications,” said Rush Fullerton, vice president of business development at Louisville-based MHS. Working together, sortation, integration, and conveyor systems are critical to moving tremendous volumes of products throughout a warehouse with precision, accuracy, and speed — and no time of the year is as important as right now, at the peak of the holiday season. 6

Sorters Fullerton said that MHS clients are looking for sorters with the maximum uptime, the share of time when the equipment is available for operations. Systems must be built for improved uptime with high-quality components and a design conducive to quick, easy serviceability, and robust life cycles. And because operations are being stretched to move larger and larger volumes, and often with less labor, throughput rate and accuracy are also major priorities. “Sorters are the lifeblood of the distribution center,” Fullerton said. For sorters and integrators, the emphasis has been on handling more variety in product size and packaging type. “Many parcel distribution and retail distribution and fulfillment operations are looking for solutions with increased versatility to handle an extensive range of items, from very small and light items to heavy, bulky ones,” Fullerton said. The machines must also be compatible with a greater assortment of packaging materials, like corrugated cases, bubble mailers, and polybags. Growth in online ordering and direct-to-consumer models have also changed who is responsible for moving and sorting bulky, irregularly shaped items and how frequently, according to Fullerton. The need to move large “non-conveyable” items like appliances and exercise equipment for retail replenishment is also leading to new solutions. While logistics operations traditionally handled those, retailers have since taken the baton with their own established last-mile delivery method, or consumers simply haul them home themselves. “While these items are incompatible with traditional conveyor and sortation systems, moving them manually is labor-intensive and can pose the threat of strains or other injuries. Some operations are investigating alternative automated approaches, such as utilizing automated guided vehicles designed specifically to accommodate these items,” he said.

Cover Story continued In one case, MHS helped UPS expand and update its 257,000-square-foot Louisville Centennial Ground Operations Hub to keep up with “explosive e-commerce volumes,” Fullerton said. They modernized the facility with fully automated sortation and conveyor in their significantly expanded footprint, helping them to more than double their throughput, from 39,000 to 85,000 parcels per hour. For Dutch-based global flower supplier Hoek Group, MHS designed, created, and installed an advanced conveying and sorting solution for handling flower buckets and boxes of a wide variety. “The heart of the system is our HC Sorter, a sliding shoe sorter that features a modular design equipped with single- or double-sided shoes for easy scalability and configuration to the needs of each customer. The complete project resulted in a doubling of efficiency for Hoek Group, allowing them to process more orders and adjust capacity to meet customer demand,” Fullerton said. Conveyors On the conveyor side, system manufacturers are also addressing similar client concerns. The nationwide industry labor shortage has forced many MultiConveyor customers to upgrade to automated lines or processes that were previously done manually. It was a repetitive, piecemeal process getting products into the proper packaging needed for transport or shelf-stacking, said George Packard, an account manager at Photo credit: Multi-Conveyor the Winneconne, WI. company. Multi-Conveyor takes hand-packing stations to the next level with either semi-automatic packaging or fully automated conveyor systems that can align, turn, rotate, elevate or flip an individual product or cases, Packard said. “This decision also increases the volume of production in our customer’s favor. The ROI of the initial equipment investment can be realized in a very short period of time based on faster line speeds or larger production runs,” Packard said. He said that escalated conveyor designs that can solve those mundane tasks may include: • Integrated roller insert conveyor belting for alignment and sorting • Elementary rotation devices for radius turning of boxes or cases for labeling or ink-jet print 8

November 2021

Material Handling Network

www.MHNetwork.com

• Merging technologies to seamlessly combine various lines into one main packaging area • Conveyors to stack and reload both empty and full pallets Even semi-automated packaging is better for the employees as well, Packard said. “Concepts are designed with operators in mind, giving them the mechanical boost needed to perform their job more efficiently with ergonomic workstations to combat healthier postures or even social distancing when applicable,” he said. In some cases, Multi-Conveyor has found a client’s solution by looking up. In some cases, Multi-Conveyor has found a client’s solution by looking up. To help a client conserve critical floor space, one manufacturer requested an elevated conveyor that moved products above headroom throughout the warehouse — freeing up critical production space below. And while very large, established global distribution centers are on the leading edge of artificial intelligence and advanced automation, the average manufacturer is nowhere near using that degree of technologically advanced or sophisticated approach, Packard said. “Many customers are several years behind this space-age technology, and many of them actually want to stay that way! They are picking robust, tried, and true industry-favored, proven conveyor concepts over the investment of incredibly smart systems that can, in some cases, overachieve the mission at hand,” he said. Instead, they rely on upgrading older systems to MultiConveyors’ most practical conveyor designs that will save money by converting their operation to a smaller footprint on the shop floor, allowing for new lines or additional volume of storage, Packard said. This humanto-machine conveyor conversion factors in moderate to extreme line speeds based on the customer’s demand. They are designed to interact with other original equipment manufacturers and are built with the flexibility of production growth for future years. Packard said that longevity, sanitation, agency compliance, and safety are also factored into the construction of every system. The company offers Slim-Fit™ and Success lines of

Cover Story continued standard, pre-engineered 24/7 workhorse conveyor systems, including super sanitary options, however, Packard said that Multi-Conveyor is one of only several niche and truly custom conveyor manufacturers in the packaging industry.

“Projects are brought to us that sound monumental to our prospect, but we can often show them a previously built system that works for their requirements, within reach of their cost parameters, without starting from scratch to build an insanely innate system,” he said. “For nearly 75% of projects brought to us, we opt to change at least some part of the physical layout, chain or belt types, ergonomics or functionality in our customer’s favor. It can be as simple as getting the required straight length before or after a curve, or as complicated as a complete redraw of their system. The goal is to provide a more functional, cost-effective system while maximizing productivity or saving essential floor space.” Lisa Curtis is a freelance writer based in Cedarburg, WI. Safety First

High-Visibility clothing requirements and ANSI classes High-visibility clothing is required to meet a designated level of visibility in a specified work environment. The requirements are in place to provide safety and protection. The high-visibility clothing requirements are broken down into four classes (Class 1, 2, 3 and E) and three types (Types O, R and P) of work environments that together meet the visibility and safety criteria published by the ANSI. What is the ANSI and ANSI/ISEA 107? The ANSI (American Nationals Standards Institute) is the entity responsible for coordinating and overseeing the standards of high-visibility safety apparel in the United States. Specifically, the ANSI/ISEA 107 is the publication that outlines the minimum amount of retroreflective material, location of the material and special features of the apparel. For industries that require enhanced worker visibility, the ANSI provides guidelines that can be voluntarily implemented and followed for worker safety. Although the ANSI/ISEA 107 is a voluntary standard, specified high-visibility garments must be worn to comply with federal regulations that cover work environments where struck-by-hazards are present. ANSI performance classes and types The ANSI/ISEA 107 guidelines provide instructions about, identification of, and recommendations for an apparel based on the environment where it will be worn and the activities the person wearing it will be performing. The ANSI/ISEA 107 consists of four classes that correspond with three types of environmental settings— Type O, Type R, and Type P—where the apparel will be worn. The four classes designated by the ANSI are defined by the minimum visibility recommended from highvisibility apparel, the configuration of the apparel, and additional apparel design requirements. The ANSI performance classes and types are described in more detail as follows: • Class 1, Type O “Off-Road” provides good visibility with the lowest recognized coverage. This class is for workers in non-complex environments where vehicles 10

November 2021

Material Handling Network

www.MHNetwork.com

do not exceed 25 mph, such as workers who handle cart returns at the supermarket, are exposed to warehouse equipment traffic, and work in refineries and mines. Type O is appropriate for only off-road environments. • Class 2, Type R “Roadway,” also referred to as temporary traffic control, provides superior visibility with moderate coverage. Class 2 is for workers who are exposed to traffic traveling above 25 mph where workers need to be visible, such as roadway construction workers, crossing guards, towing operators, and airport workers. Apparel will have additional high-visibility material to better define the human form. Type R is appropriate for only roadway work environments. • Class 3, Type P “Public Safety” provides visibility under poor light conditions and at great distances with the greatest body coverage. This class is for workers who need to be visible through a full range of movement, from a minimum of 1280 feet, and are exposed to highspeed traffic, such as law enforcement, first responders, or road closure workers. Type P is appropriate for only work environments in public safety. • Class E includes any high-visibility garment that does not meet the requirements of a single class when worn alone. Class E clothing may be worn with any Class 2 or Class 3 apparel to reach an overall combination of apparel, which is then categorized as Class 3. Identifying high-visibility apparel As stated, the ANSI/ISEA 107 standard specifies which safety apparel must be worn to meet set guidelines. High-visibility apparel that meets certain ANSI/ISEA 107 guidelines will be identified on the label or on a marker affixed to the apparel. Each piece will be marked with the necessary information to indicate the class and type it meets and will remain visible for a predetermined number of washes. The following will be included on the label or garment: o Identification of the manufacturer o Product type or code o Size o Specific ANSI standard the apparel meets o Flame resistance statement o Diagram with performance class and type

The challenges of mass customization in manufacturing Today, customers are not content with standard products but are looking for differentiated and personalized goods or services. Thanks to the new information technologies and innovative manufacturing processes, mass customization has become available in a multitude of sectors. In this article, Claudia Jarrett, US country manager at automation parts supplier EU Automation, discusses the main challenges of mass customization in manufacturing. Mass customization is the perfect combination of mass production and customization, which aims to provide unique products or services on a large scale and at a relatively low cost. Smart manufacturers have already been aware that mass customization can be the key to a profitable business, as it helps boost customer satisfaction and win brand loyalty. Deloitte research shows that in some sectors, more than 50 percent of consumers expressed interest in purchasing

customized products or services. One in five consumers is willing to pay a 20 percent premium for customization service. For instance, in the fashion industry, more and more consumers are now looking for personalized clothes, handbags, and shoes. Even though mass customization brings considerable benefits for manufacturers, some major challenges still exist. An efficient supply chain Although customers might be willing to pay more for a customized product, manufacturers still need to minimize production costs. Consequently, manufacturers need to shorten lead times to keep the end price reasonable. One way to do that is to work with reliable suppliers. As there might be neither time nor budget for full product inspection, manufacturers must work with suppliers who can deliver high-quality materials on time. Besides, the supply chain needs to be adaptable. Every node in the supply chain should be able to communicate

AN ESSENTIAL PART OF YOUR FIRE PROTECTION SYSTEM

T

oday’s warehouse fire protection systems include more than just

pipes and sprinklers. When the products being stored include highly flammable items such as plastics, aerosols, liquors or oils, fire barriers may be required inside the racking structure. Solid steel rack decking and flat sheet accessories from DACS make effective fire or heat barriers in warehouse environments. They can be used on storage racks horizontally or vertically to block the spread of fire, or to capture heat for in-rack sprinkler activation.

Warehouse Solutions continued effectively to each other so that they are all aware of any changes in customers’ demand or accidents that could affect lead time. Investing in a supply chain visibility software can help manufacturers be aware of what’s happening across an extended supply chain so that they can react quickly when unexpected circumstances affect the delivery of goods. Management system Each customer may have extremely different demands for products; thus, the order management system plays a crucial role in building relationships between the manufacturers and consumers. Companies need to develop a management system able to manage a huge amount of information, including a client database, customer orders, and more. In addition, companies should involve customers in product configuration, meaning that sales, marketing, distribution, and manufacturing all need to have great understandings of customer requirements. A flexible production process Since manufacturers need to produce goods based on customers’ different requirements, a highly flexible manufacturing process is very important. Companies that are able to organize their modular product design

properly tend to have a more agile manufacturing system. In modular product design, products are designed under some modules or processes that enable any types of customizations. Many cutting-edge manufacturing technologies, such as additive manufacturing and automation, are ideal for the production of mass customization as they are highly agile, adaptable, and cost-effective. For instance, additive manufacturing considerably reduces inventory and distribution costs and lowers the risk of obsolescence and supply chain disruptions. Automation technologies, like robotics, can greatly increase the flexibility and efficiency on the factory floor. To take the lead in the trend of mass customization, manufacturers must harness the power of new technologies. Finding the Hidden Innovators in your Company: Leonardo da Vinci, Thomas Edison and The Rest of Us Most people who work in a corporate environment are familiar with some type of personal style indicator — Meyers Briggs Type Indicator, Strengths Finder, DISC profile, and many others. However, there’s a less well-known one that’s particularly relevant and useful in innovation and it is specific to your creative thinking style. At the heart of creativity and innovation is problemsolving. Since all human’s problem-solve, by definition, all humans are creative. However, we each go about our problem-solving in our own preferred style, and society has come to label only one style as being “creative” – the style called “Innovator” on this assessment. Think of Leonardo da Vinci as an extreme example of that Innovator style. He was an idea machine, constantly jumping around in numerous disciplines—including art, cartography, anatomy, botany, astronomy, geology, and others. Many of his ideas were truly ground-breaking. He conceptualized a helicopter, a tank, a calculator, and concentrated solar power. He even outlined a rudimentary theory of plate tectonics. Thomas Edison is a great example of a creative thinker with an Adaptive style. He held more than 1,000 US patents. However, many of the products he patented, perfected, and commercialized were not originally conceptualized by him. For example, he did not actually invent the light bulb, he developed a light bulb that was practical. He was able to improve, fix, optimize, and operationalize ideas better than perhaps anyone else in history. Creativity Style Characteristics It is important to note that your thinking style is an indicator of preference, not of ability. Any of us can think and behave in another style—and we all do it effectively when we recognize it’s needed. But we go back to our preferred style as soon as we can. It’s where we’re most comfortable and probably where we’re most consistently successful.

The chart below illustrates some key traits of extreme Adaptors and extreme Innovators. EXTREME ADAPTORS Find rules and structure helpful in solving problems. Solve the stated problem. Find a few workable solutions within the existing paradigm.

EXTREME INNOVATORS Find rules and structure limiting in solving problems. Redefine the problem. Think of many varied ideas inside and outside of existing systems. Some ideas may seem unacceptable to the group. Accepts change in the Likes change simply interest of improvement. because it's different. Use more methodical, Approach may seem disciplined approach; more undisciplined and likely to document work. disorganized to others. Focus on getting things Spontaneous and done efficiently and unplanned. Can be methodically on a day-to- efficient when extreme day basis. circumstances require massive change, because willing to throw out existing systems. Dislike ambiguity. Regularly creates ambiguity. Aware of and concerned Has difficulty with group norms. conforming to group norms. The important question becomes - who should you have run your innovation projects? Extreme innovators are great at coming up with ideas, and their energy and passion for ideas may get other people excited about them, at least at the beginning. But then their greatest strength – their zest and constant quest for new ideas - becomes a weakness that starts to create problems. In short, they’ll drive everyone on the team crazy and jeopardize the success of the project. So, an extreme Innovator may not be the person you want to run the show. They’re one of the actors, and probably a lead actor, but they shouldn’t be the producer.

Welcome to the NEXT Generation of Revolution.

Is it strong enough? See for yourself.

Business Management continued So, if it isn’t that person, the next logical conclusion might be that the extreme Adaptors should manage the process. They’re organized, disciplined, and efficient. But similarly, their strengths can also become weaknesses at the extremes. High Adaptors’ discomforts with ambiguity will likely result in attempting to define the scope of projects too early, or kill them altogether if the ambiguity can’t be resolved quickly. And their focus on the stated problem may prevent them from seeing solutions or opportunities outside their day-to-day world. So now what? If you’ve ruled out extreme Innovators and extreme Adaptors as the best candidates for managing the process, where does that leave you? With everyone else. Here’s the great news: everyone else is most of us. 67% of the population is in the middle of these 2 extremes. If you want someone who may be naturally inclined to manage an innovation process, pick someone more in the middle, who can be a Bridger. The benefits of a Bridger in this role are numerous because they naturally exhibit moderate traits of both adaption and innovation. So, with a Bridger, you get a bit of the best of both. They “get” the vision of the big idea that the extreme Innovator came up with. They’ll get excited and energized about ideas. They can live with ambiguity for

a while. But they also see the need for organization and documentation. They’ll understand the challenges that will have to be solved in order to implement that big idea. They can stay focused and see projects through to the end. They’ll understand group norms and will bridge the communication gap between the high Innovators and the high Adaptors on the team. The problem may be in getting these people to understand that they are the ones who should be running the innovation process. Since they’re not high Innovators, they haven’t had people telling them their whole lives that they’re creative thinkers. So, they may not think of themselves as a good fit for innovation. The role of those responsible for innovation in your company should be to convince the “everyone else’s” in the middle that they’re needed in the innovation process—and help them see how their unique contributions can be incredibly valuable in this arena. Susan Robertson empowers individuals, teams, and organizations to more nimbly adapt to change, by transforming thinking from “why we can’t” to “how might we?” She is a creative thinking expert with over 20 years of experience speaking and coaching in Fortune 500 companies. Signode launches new Multi FleX1 Electric Signode just announced the introduction of its new Multi FleX1 Electric stretch hood technology. The Multi FleX1 Electric is the latest addition to Signode’s popular Lachenmeier brand of stretch hooders used around the globe for optimized load containment. The newest offering features an electrically operated stretch frame and the machine frame movement is electrical as well. Its overall smaller footprint, due to reduced safety-area fencing, means that the Multi FleX1 Electric can also maximize valuable production floor space and be placed closer to a facility’s perimeter. The Multi FleX1 Electric shares the same powerful five-sided protection attributes as the traditional Multi FleX1. It has the ability to be fitted with several film rolls, allowing it to wrap multiple load sizes with greater variations quickly. www.signode.com

Let pedestrians and operators know if someone is just around the corner with our New LOOK-OUT ™

• Avoid Forklift Accidents • Alert Workers & Pedestrians • Warehouse, Yard and Office Applications • Reduce Liabilities • Increase Up Time

Alert Employees of Dangerous Collisions BEFORE They Occur! LOOK-OUT™

Currently, we have 42 standard package offerings, ranging from one-way to fourway intersections. These units can be mounted to racks, walls, or ceiling hung for the large units. Additionally, our new DUAL USE series consists of units that can be used INDOORS and OUTDOORS. Our units are Essential for Traffic Control.

Our LOOK OUT™ product line offers a versatile line of safety sensors that will alert workers and pedestrians if a forklift or other moving object is approaching just around the corner. Our sensors are great for any traffic area and are quickly becoming a standard for warehouse traffic control. Avoid accidents and potential liabilities to your facility. We have LOOK OUT™ products for just about every safety application for your warehouse, yard, or office needs. Additionally, if you need a custom solution, we will work with you to assure that your safety needs are met to complete satisfaction.

Protect your employees, visitors, and guests from dangerous collisions with forklifts or heavy equipment while walking through your facility. Safety and caution should be an automatic response to your implemented systems. We offer both interior and exterior sensors on our systems that can be mounted anywhere. They help control traffic concerns and communicate that someone is approaching from a spot that may not be otherwise visible.

When the sensors detect motion in blind spots around a corner or a door way, it begins to flash a warning to the pedestrian or operator who is approaching that intersection. Additionally, sensors will signal the lights on either side of the unit to flash as to indicate someone is approaching the same intersection. Thus, everyone approaching that intersection is informed of movement and will know to proceed with caution. The sensors may be adjusted to specific angles and lengths that will meet the needs of your facility. Signals are sent via bright flashing red LED lights on each visible side of the units.

LOOK OUT 1 R

AVOID DEADLY AND COSTLY FORKLIFT COLLISIONS As workers juggle more projects and deadlines with shorter time constraints, safety can become jeopardized. As this happens, so do accidents. 40% of all forklift fatalities are caused by an individual being struck or run over by a forklift. Many of these accidents and fatalities can be avoided by warning pedestrians and forklift operators of approaching danger. Our LOOK OUT™ sensor alert warning system allows for quick and easy recognition of possible hazardous situations. Why take chances of liabilities when you can avoid accidents and protect your most valuable assets: your employees!

Blind spots, corners, and dangerous intersections can cause series accidents. Wouldn’t it be great if someone was always there to alert you of oncoming traffic? Despite Safety Supervisors efforts, they cannot always be there to prevent collisions. Thankfully, our units are there to scan traffic areas and alert 24 hours a day, 7 days a week. • The Look Out units cover 2, 3, and 4-way intersections. • The Hall Door and Overhead Door units cover hallways and overhead doors. • The Basics detect on one side and alert on the other. • The Dual Use series of units can be used for interior/exterior applications.
