Spars & Rigging

Spars & Rigging While the layman may see a romantic towering structure tilting towards the moon on a warm tropical night, the spars and rigging field is a highly complex one. The multitude of available options can baffle even experienced sailors, and Rondal specialises in examining customer requirements and finding the right solution. Issues considered include the mast material, the correct size, the number of spreaders and the type of support. Combining three decades of experience with the finest production facilities, Rondal can meet every requirement - from a crow's nest that travels 60 metres up the mast to a mast with in-mast topsail furling and in-boom mainsail furling.

Y E A R S O F I N N O VAT I O N The year 1994 saw the development of a new stowing system for the mainsail. While most yachts had conventional reefing systems, many owners were inclining towards push-button sailing. Boom stowing systems were the answer and the first Rondal Rollaway Boom was built from carbon composites with the resin infusion method. This 14-metre boom was open at the top and housed an hydraulically powered rotating mandrel around which the sail furled. The Rondal system includes fixed reef positions with the option to tension the foot of the sail, a patented system offering high performance, that remains unique today.

NEW FRONTIERS By 1983, around 30 skilled staff were working at a new location with the capacity to build masts up to 55 metres in length (although few expected such sizes to ever actually be required). New developments included hydraulic furling systems for headsails as well as in-mast hydraulic furlers. An undoubted milestone in the history of Rondal came in 1989 with the order for a 50-metre mast for ‘Endeavour’. This spectacular 39-metre J Class yacht was being refitted at the Royal Huisman Shipyard. As the length of her mast and the required moments of inertia meant an extruded mast would be too heavy, Rondal developed a new mast building technique that saved weight and lowered the mast's centre of gravity. The Endeavour project proved the validity of reducing plate thickness higher up the mast where less strength and stiffness is required. Fifteen years on, Rondal is still the only manufacturer in the world able to build masts in this way.

Winches

Winches

REEL AND DECK WINCHES Rondal's reel (captive) winches have pulling forces ranging from 2500 to 18000 kg and are built from hard anodised aluminium. Their hydraulic drive is integrated with an oil filled gearbox. The winches require very little maintenance, have low noise levels and are extremely reliable and safe. Additional safety comes from the hydraulic feeders, a unique system developed by Rondal that keeps a line tensioned between the winch and the exit on deck. Rondal also lead the way with deck winches. Made in high gloss polished stainless steel, Rondal's deck winch range includes standard drum winches, winches with a cleat on top and selftailing winches, with pulling forces of 2500 to 12000 kg. Hydraulic drives are integrated with an oil filled gearbox. Designed to be maintenance free - no mean feat in a marine environment - their high gloss polish, trademark stainless steel finish and silent running, all combined with absolute reliability, made for another winning product.

FROM STRENGTH TO STRENGTH Having received global recognition for its work on ‘Endeavour’, Rondal exports grew exponentially in the early 1990s. And the introduction of the Rondal reel winches in 1991 was another sign of a company on a roll. Taking into account every aspect of safety, reliability, simplicity, maintenance, low noise levels and ease of operation, these winches gave Rondal a leading position in the market.

Deck Equipment

Deck Equipment

A significant technical and aesthetical change was introduced in 1996 in the shape of the Silver Line range of hardware. Incorporating journal bearings instead of roller bearings meant the load transfer in the blocks was much improved and the performance increased at high loads. The bearings are self lubricating and the low friction and high load efficiency makes them ideal for superyachts. The low wear results in a long life and reduced operating costs. The sheaves are made of black anodised aluminium and the blocks have a side load bearing system on Torlon balls to overcome any misalignment. A different hole pattern and nave added to the beauty of the blocks, while the high gloss polish remained the same. These blocks are often called the jewellery of the yacht, although whether that is a comment on the polishing or the pricing remains a matter of debate!

DECK EQUIPMENT Rondal blocks and sail handling systems are made from high gloss polished stainless steel and have proven themselves both functionally and aesthetically on many superyachts. This experience puts the company in a unique position when it comes to offering advice on deck hardware packages for large yachts. Apart from sail handling systems these packages may also include stanchions, bollards, cleats and cowl ventilators, all in high gloss polished stainless steel and in various sizes.

Tuning the tall three-mast rig was a complex job, juggling the pressures of the three powerful hydraulic mastjacks until the right rig tension was achieved. And moving two of the three Rondal furling units up onto the slender bowsprit was a job you would rather see someone else do. Nevertheless it was accomplished in a creditably short period in a very professional way. The mass of running rigging that goes with a gaff/topsail schooner was also part of the Rondal supply.

hatch with the curve of both hull and stern, incorporating the wide wooden caprail is probably the most difficult hatch that Rondal supplied for ‘Athena’. Where classification demanded it, hatches were built from stainless steel for fire resistance. Three single and two double electrically operated carbon fibre exterior sliding doors were Rondal's first venture into the manufacture of doors. Extensively tested with their inflatable seals, first in-house and later through daily use at sea they have proved their worth.

T H E ‘ AT H E N A’ P R O J E C T The Rondal involvement in the Athena project, the largest aluminium sailing yacht ever launched, at 89,9 m overall with masts soaring 60 m above deck and flying 2.660 m2 of sail, can be categorized as follows:

S PA R S & R I G G I N G The rig for ‘Athena’ is the most challenging ever designed and manufactured by Rondal. The Alustar® aluminium plate masts (60 m long) carry gaff sails that stow in carbon fibre rollaway booms (21,8 m long) and gaff topsails that furl into the masts. The aluminium plate mast construction, which is uniquely Rondal, allows for a lighter construction and a lower centre of gravity. Riding up to the mizzen masthead is made possible by way of the double stainless steel crows nest, allowing four people to admire the view from a dizzying height of 60 m. The gaffs are built from carbon fibre to reduce weight aloft and for better control. The Duplex stainless steel bowsprit is 13,8 m long and weighs in at 2000 kg. The stainless steel dolphin

Athena Many items of deck equipment were specially designed for ‘Athena’ like the bollards, the stanchions, the elaborate PB Design frame for the sun awning, etc.

MISCELLANEOUS EQUIPMENT Continuing a tradition of innovation Rondal developed and manufactured two sets of classic Davits including the hydraulic cylinders and winches. Safe working load for the Davits is 3700 kg per arm. Another large item that Rondal has supplied is the electrically operated stern anchor-arm which swings outboard to drop the stern anchor free of the hull. Built from stainless steel it was a precision job carried out by skilled craftsmen. Two large stainless steel anchor pockets were ‘sculpted’ to fit the bow, protecting it from the anchor chain, totalling over one and a half ton in weight. With a minimum of trouble the Rondal equipment was installed on board and commissioned. With such a large order one would expect some warranty claims but the yacht was surprisingly quiet and the owner expressed his satisfaction with the operation of the equipment.

WINCHES ‘Athena’ carries 20 high gloss polished stainless steel Cleat Winches on deck and 21 Reel Winches hidden below deck. She further carries nine special purpose winches, among them the davits and the crane winches. All these Rondal winches are hydraulically driven and their pulling forces vary from 400 kg to 18000 kg. Fortunately the maintenance of the Rondal winches is almost negligible, allowing the crew to focus on other tasks. The Reel Winches are operated in combination with the latest design hydraulic feeders for optimum performance and safety. Upon the Owner's request the Reel Winches have been equipped with load sensors to monitor line loads.

DECK EQUIPMENT All deck blocks and all sail handling equipment were manufactured by Rondal in high gloss polished stainless steel. For the high loads expected on ‘Athena’ new blocks were designed in keeping with the standard Rondal styling and finish.

As a well known builder of custom hatches Rondal is often approached to design and manufacture what even we at Rondal call special hatches and doors. Pneumatically powered sliding doors supplied with part of the superstructure, circular hatches to special requirements, companionway hatches with counterweight operation or gasspring assisted, etc. Some of the development work for these specials filters through to our 'normal' custom hatches enhancing their high quality.

Rondal has been supplying pneumatically powered sliding doors for over a decade, applying inflatable seals to ensure watertightness. A new type of electrically powered sliding door has been developed for the motoryacht market, requiring very little space for mounting and with surprisingly low noise levels. It is named the ESD (Exterior Sliding Door) and is available as a single or double door, supplied as a turnkey plug-and-play product. Building materials can be aluminium, stainless steel or carbon composite in a lightweight construction. The door is supplied with an 'intelligent' control system. A safety lining on the leading edge of the door protects against the closing of the door on a limb.

H AT C H E S & D O O R S The development of hinged and sliding flush deck hatches in the early eighties proved a clever move, offering owners and crew alike a clean deck that no longer resembled an obstacle course of hatch coamings. Whether teaked or painted, flat decks are so much prettier when upstanding hatch rims are removed, which is why virtually every superyacht now has hatches that are flush with the deck. Rondal started this trend a quarter century ago and the company remains a leader in the field. It designs and builds flush hatches in almost any shape or size, with or without deck camber; a glass or perspex panel can be fitted, even made of bullet-proof glass. Hatches can be covered with teak or have a teak surround around the glass/perspex. Available in aluminium, stainless steel and carbon composite, hatches can also be built from a combination of these materials. They can be electrically powered, supported by gas springs or by a fixed stay.

COMPOSITE SPECIALS Rondal's composite department is also responsible for products that cannot be incorporated within the four primary product groups, such as parts of and complete superstructures, rudders and stocks, steering pedestals, steering wheels, dagger boards, transom doors, large dinghy bay hatches and swim ladders. Having made a significant investment in a six-axis milling machine, Rondal can produce every conceivable mould while fully controlling quality and speed of manufacture.

THE WORLD OF COMPOSITE Recognising the future possibilities of composite materials, Rondal made a major investment in 1997 by building a new 60-metre shed. This was the location for the first fully tapered mast built in carbon composites. Some 50 metres long, it was made to carry the sails for Hyperion, a 47.5 metre sloop designed by German Frers. Two years of R&D preceded the creation of this stunning mast, and the production method and materials were developed in conjunction with SP Systems (the name under which the eventual specification of the materials is currently marketed). Many carbon masts have followed since Hyperion.

The new production hall houses the aluminium mast construction area, the milling and rigging shops, the winch production and testing area, the hatch production area, the fitting shop, the assembly area and dedicated stores. The new winch assembly area boasts a new test rig for the Rondal winches for loads up to 30 tons. With the opening of this exceptional 7000 m2 production facility and with the existing 730 m2 modern composite production hall and 500 m2 spar painting hall, Rondal made clear its determination to continue providing the world's finest products and service.

T H E FA C T O RY In November 2003, Rondal moved to a brand-new factory. All Dutch and EU environmental rules and regulations were met and room was left for further expansion of the company. The facilities are fitted with the most advanced infrastructure available, offering an optimal working climate.
