Leakage testing

1.1 Pressure Testing In case of changes or modifications made in the piping systems the systems must be pressure tested. This must be done, says the ANSI code, by blanking off a limited section of piping and pressure testing it with a given over-pressure above the design pressure. The test is usually done with water (hydrostatic) as the test medium.

After the pressure test is done the pipe spools are installed on the process system and leak tests commence. In case of leaks, they must be repaired and another system pressure test must be made.
1.2 Leakage Testing If only individual components are replaced, they have been pressure tested by the manufacturer. Further pressure testing is not needed. However the system should be leak tested for leaks in the flanges. According to the specification this is done either with gas or water. The blanking off of the area to be leak tested can be done with shutoff valves, or blinds, if there are no valves suitably placed in the system. But where blind flanges are used, there will inevitably be at least two flanges that have not been leak tested. In practice, when replacing a valve, the leak test will often be bypassed, and instead the system pressure will be applied gradually at the same time as the flanges that were split are monitored. If a leak is discovered, the system is depressurized again and the leak repaired, so that the procedure can be repeated.

In many cases, this is a time consuming process that can result in production downtime and economic loss due to reduced production. Safety is enhanced and economic loss is reduced with minimized downtime if there can be some level of certainty of the tightness of the flange. The main difference between a ring joint and a tradition flat seal is that the ring joint sits in a prefabricated groove in the flange which is suited to the oval or octagonal geometry of the ring. A flat seal will face against two flat surfaces. The seal ring is always made of metal, whereas flat seals are usually made of an elastomeric material. Seal rings are used extensively in process systems on production platforms and are universal in the wellhead area.

The pressure classes and geometries of the flanges and rings used are given in the standards API 6A and ANSI 16.5. A principal outline of a flange with seal ring joint is given in Figure 1. Standard API 6A describes two types of flanges for pipe connections where ring joints are used, flange type B and flange type BX.
Ring types R and RX can be used interchangeably in API 6B flanges and ANSI 16.5, but ring type BX can only be used with API flange type 6BX. Both ring types RX and BX have penetrating holes for pressure equalization between the flange voids (annular space), but the rings cannot be exchanged.
In ANSI 16.5 all flanges are more or less similar to the API B type. For a flange of type API BX there is virtually no gap between the flanges when correctly made up together. For flange type API B and ANSI 16.5, there will be a gap between the flanges which is virtually constant for pipeline dimensions between 2 and 23 inches (see Table 1).
Table 1 is a summary of the typical flange gap for API type B flanges, and ANSI 16.5 flanges, when correctly tightened. As the table shows, the flange gap is essentially constant for a ring type regardless of the size of the ring. The largest difference is between ring types R and RX. The flange gap varies also with the pressure class of the flange.
The gap between the flanges varies with the type of ring used. For ANSI 16.5 flanges the gap between the flanges will be of the same approximate size as for API flanges type B.
Flanges of type API 6A BX have no gap between the flanges after tightening and are therefore omitted from the table.
ANSI flanges on the other hand have a reduction of the flange that makes access to the ring easier. The seal rings used in this type of flange are divided into three main groups: R, RX and BX. Ring type R is available in both octagonal and oval versions. Both the octagonal and the oval ring can be used in the same flange with identical shaping of the groove.

1.3 Criteria for Flange Integrity Seal rings of type R and RX have a height-to-width ratio of 1.3 or greater, and the groove that the seal ring sits in is conical. The width of the groove at the bottom is less than the width of the ring. When the flanges are compressed by bolts the ring will be compressed and pushed into the bottom of the groove forming a metallic contact between the side walls of the ring and the groove of the flange. This is a condition for achieving tightness of the seal. Thus there are two sealing faces in the seal, a primary side towards the process, and a secondary side towards the atmosphere. Ideally both the primary and secondary sides will be tight. This requires good metallic contact between the flange and seal ring. Correct pre-tension of the flanges in relation to the inside and outside forces is therefore critical for the seal performance of the ring. In addition both ring and groove must be free of damage or mechanical injury, and must meet specific requirements for surface roughness. In the great majority of cases flanges are tensioned so that local creep (“flow” of metal) occurs in the contact zone between the ring and flange groove. This is necessary to achieve desired material contact between the surfaces. The rest of the ring, together with bolts and flange, will form an elastic system that should be able to compensate for deformations caused by swings in external and internal forces resulting from temperature changes, process variations and physical loads (like weight of medium in pipe). To achieve satisfactory tightness the following criterias must be satisfied or accommodated:
1. Geometry in the seal ring and the groove in which it sits must be adjusted so that material contact is achieved around the entire circumference, both on the primary and secondary sides of the ring. Neither the seal ring nor the groove must contain damage or scratches that can form leak paths past the ring.
2. The groove in the flange must be worked up to a coarseness better than 63 RMS and also meet the geometry and tolerance as given in ANSI 16.5 and API 6A.
3. The bolt pre-tension must be sufficient to deform the seal ring plastically on the surface so that good material contact is achieved between seal and flange. On the other hand the ring must act elastically after pre-tension so as to take up movements in the flange. This means that the pre-tension is released after first being applied.
4. Torquing of the bolts must be done so that the surface pressure is the same around the whole ring, without occasioning skew angles between the flanges. The maximum permitted non-alignment under API 6A is one degree. Also, the flange must be tensioned so that the gap between flanges meets the goals given in the standards (see typical flange gaps in Table 1, page 5). Due to the deformation that occurs in the seal ring, each bolt, under today’s procedure, must be tensioned in three or four steps, if the desired resulting pre-tension is to be achieved. A difficulty with flanges in the ANSI 16.5 code is that the necessary pre-tension of the flanges is not specified. This means that practices for torquing flanges differ. The current practice is that bolts are pre-tensioned to 40-50 per cent of yield point strain of the bolts. This pre-tension is adjusted to the strength of the flange. Yet a given torquing moment does not result in a specific pre-tension, since there are major sources of error in the estimated thread friction and nut-flange friction. The sources of error here are so large that the margin of error may reach ± 30 percent. Pressure classes for ANSI 16.5 and API 6A flanges The ANSI 16.5 flanges are divided into pressure classes: 150 (8.0), 300 (20.5), 400 (27.5), 600 (41.5), 900 (62.0), 1500 (103.0), and 2500 (172.0). The codes refer to the design pressure in psi, with the corresponding pressure in bar in brackets. Corresponding codes for API 6A cover the pressure range from 2000 psi to 20,000 psi and the hydrostatic test pressure for the same flanges is 2.7 to 3.7 times the design pressure.

1.5 Ring Gasket Handling and Inspection before Assembly API requires that manufacturers box or wrap ring gaskets, but this provides no real assurance that they will arrive at the point of use undamaged. All ring gaskets finally seal by coining and intimate contact mandating that the seal contact area not have damage that will prevent continuous intimate contact after make-up and coining. Any bruise, gouge, (dent, ding, etc.) or groove across the seal contact area may prevent uniform coining and continuous intimate contact, resulting in leakage in the area of damage. Any rough handling or impact contact against hard surfaces or objects may cause damage to a ring gasket that renders it unusable. Keep soft iron and carbon steel ring gaskets dry to prevent rust and pitting. Note: The plating on these ring gaskets will provide some rust protection for a short time but any extended storage in a damp atmosphere or wetness may destroy the usefulness of these gaskets. Stainless steel ring gaskets forgive wet conditions.
Keep all ring gaskets in a secure area where other objects do not contact or bang against them. Transport and handle them using care not to crush, bruise, or scar them in any way. Before installing any ring gasket (and preferably before transporting to the installation site) inspect it carefully. Make certain the ring gasket stamped marking agrees exactly with that called for as fitting the intended connection. Be sure no damage exists on, or across, the seal contact surfaces; See table 2 below. Note: Ring gaskets marked SRX or SBX have identical measurements to RX and BX ring gaskets with the same number designation, and they will fit the same corresponding connectors. The “S” indicates these gaskets have vent holes to allow reliable connector make-up underwater (subsea). API Spec 17D requires that manufacturers use only corrosion resistant alloy as the material for these gaskets.

KaMOS® – Leakagetest Method for Pipelines
Over the past few years there have been several cases of near-accidents due to leaks in flanges. Experience from offshore operation has shown that flanged connections in piping at high pressure in the presence of hydrocarbons constitute a large safety risk. Better methods of avoiding leaks from such flanges will provides a safety benefit, at the same time more effective methods of leak testing can reduce the down-time connected with testing, and thus reduce the loss in earnings as the result of downtime production. KaMOS® method of leak testing of flanges with gaskets is a proactive solution, measuring whether tightness has been achieved on all sealing surfaces of flange before the flange and pipe are subjected to internal pressure, as well as monitor the flange connections for future leakages.

The KaMOS® test method is based on pressurizing the annular space above and below the seal ring using test gas. If no pressure loss is recorded during this pressurization, the seal is deemed tight. The test medium that is applied to the annular space is applied by using KaMOS® Test Equipment (containing a reservoir, a manometer and hoses), a simple portable test equipment. KaMOS® Test Equipment is easy to handle and will make it possible to leaktest flanges on a one-off basis without pressurizing entire systems. The KaMOS® test system will also check the primary and secondary sides of the seal for tightness. Other leak testing methods that is used today cannot distinguish these two sides, only if it is tight or not.

The KaMOS® method permits flange integrity to be tested from the outside before system pressure is applied. In the safety equation this will offer great benefits. It will also in many cases reduce the test time for normal pressure and leak tests because certain repetitions of the tests in case of leaky flanges will be avoided.

2.1 KaMOS® Patented RTJ Gasket – Description of KaMOS® Leaktest Method By using a unique patented technique KaMOS® has developed a sealing arrangement for pipe systems which incorporates surveillance of flange conventions for all sizes. The method will be able to provide a quick and effective control as to whether the flange connection is intact before the flange receives system pressure. This will offer large safety benefits. The risk of leaks after maintenance actions will be reduced. Experience shows this to have been a safety problem.
in the volumes of nitrogen/helium used since the test equipment requires only tiny amounts of gas. The principal applied in the leak test is based on pressurizing the annual space above and below the seal ring. If no pressure loss is experienced in this pressurization, the seal is deemed tight.

Advantages by using KaMOS ® Patented RTJ Gasket: • The flange is tested for leaks before the process pressure is applied

• The test will offer a safety benefit and an economic benefit because at an early stage it will detect flange connections which are leaky
• The KaMOS® method is DNV and ABS approved and reported to have compared favour with conventional methods in test program run at the Statoil F&U laboratory and has over the past years been adapted for a number of projects by Total, Cameron, Norsk Hydro, Statoil and Shell UK to name a few
The modification needing to be done, involving drilling a hole in the sealing ring, are considered to have no practical consequences for the strength or deformation characteristics of the ring. Application of the test medium, which must be introduced into the annular space, is envisaged using a easy portable KaMOS® Test Equipment, consisting of a reservoir, valves, hoses, and manometers. The KaMOS® Test Equipment makes it possible to test single flanges without pressurizing the entire piping system. The KaMOS® method also has another advantage since it checks that all sealing faces in the seal are tight. The traditional leak test method only serves to confirm that seal surfaces are tight on the inside or outside.

Type 6BX flanges are of the ring joint type and are designed with a raised face. Depending on tolerances, the connection make-up bolting force may react to the raised face of the flange when the gasket has been properly seated. This support prevents damage to the flange or gasket from excessive bolt torque. Therefore one of the flanges in a 6BX connection shall have a raised face. The type 6BX flange shall be on the through-bolted or studded design.

KaMOS has developed a new method for a safer and faster way to install gaskets within the flange assembly. The KaMOS® Gasket Tool • Can be used in all flange connections including compact flanges, and are not limited to any weight. • Self-aligns the gasket in the ring groove, is removable and can be reused • Protects all users working on the flange. By using the KaMOS® DistIN Tool there is no need for use of hands or other tools between the flanges.
The Gasket Installation Tool is meant to keep the gasket in place while the flange is made up. Simply remove the bolt where the KaMOS® Gasket Installation Tool is meant to be used, align the bolt holes and reinstall the bolt.
The KaMOS® DistIN Tool is labelled with a distance mark to ensure that the gasket is properly aligned within the flange before the bolts are tightened via bolt tensioning or torquing.

2.2.16 KaMOS® Test Seal Ring Pat No. NO337569
KaMOS® method of leak testing of Clamp Connector with KaMOS®TestSealRing measures whether tightness has been achieved on all sealing surfaces of Hubs before the Clamp Connector and pipe are subjected to internal pressure, as well as monitor the Clamp Connector connections for future leakages. The KaMOS® method permits Hubs integrity to be tested from the outside before system pressure is applied. In the safety equation this will offer great benefits. It will also in many cases reduce the test time for normal pressure and leak tests because certain repetitions of the tests in case of leaky hubs will be avoided. The KaMOS® test method is based on pressurizing the annular space between the Seal Ring Rib and Seal Ring Lip using test gas. If no pressure loss is recorded during this pressurization, the seal is deemed tight. The test medium that is applied to the annular space is applied by using KaMOS® Test Equipment (containing a reservoir, a manometer and hoses), a simple portable test equipment. KaMOS® Test Equipment is easy to handle and will make it possible to leak test Clamp Connector on a one-off basis without pressurizing entire systems. The KaMOS® test system will also check the Seal Ring Rib and Seal Ring Lip for tightness. Other leak testing methods that is used today cannot distinguish these two sides, only if it is tight or not.

2.3 KaMOS® Patented Intelligent
Karmsund Maritime Offshore Supply AS (KaMOS®) are now introducing a new leak test method for flanges with raised face and flat face that determine whether tightness has been achived on all sealing surfaces before the flange and pipe are subjected to internal pressure, as well as monitoring the flange connections for future leakages. The KaMOS® method is based on pressurizing the annular space between primary and secondary sealing using test medium. If no pressure loss is recorded the seal is deemed tight.
The test gas is applied using a small portable equipment containing: pressure bottle, manometer and hoses. This test equipment is designed to enable flanges to be tested on a one- off basis with out pressurizing entire system. Some KaMOS® gaskets are sliced on one edge due to effectiveness in production. The KaMOS® gasket may be used several times in installations by getting new sealing material on the metallic core.

2.4.5 KaMOS® Graphite for Reusable KaMOS®
The KaMOS® Kammprofil Gasket may be used several times in installations by changing to new sealing material on the metallic core. Graphite is without doubt the premier sheet gasket material available in the market today. This totally non-toxic, high purity carbon material, containing no respirable fibres, binders, lubricating agents or other unsurpassable by any other available sealing material.

2.5 KaMOS® Test Equipment
KaMOS® Test Equipment is designed as light portable equipment, consisting of a reservoir, manometers and hose. The equipment is easy to handle and will make it possible to leak test flanges on a one- off basis without pressurizing the entire pipe system.
2.5.1 KaMOS® Nitrogen Test Equipment, Type 200500 – for testing of KaMOS® Gaskets at site, 0-200 bar KaMOS® Nitrogen Test Equipment has a test range at 0-200 bar, and is to be used at site. KaMOS® Nitrogen Test Equipment comes in a case where all the parts fit in, for easy transportation. Various lengths of KaMOS® Test Hose can be ordered on request. (see chapter 2.5.6).

3.1 KaMOS® Patented Portable Valve Actuator KaMOS® Patented Portable Valve Actuator increases the effiency when opening and closing manually operated heavy duty valves, head valves and gas transport valves for on- and offshore industry. KaMOS® Patented Portable Valve Actuator was designed in co-operation with supervisor and operators who daily operate these units. KaMOS® Patented Portable Valve Actuator is cost effective and releases workers for other jobs. For valves taking up to 4 man-hours to open and close, KaMOS® Patented Portable Valve Actuator will perform the same work in 5 minutes with only one person to operate. KaMOS® Patented Portable Valve Actuator is patented and was released in 1989. The instrument is now being used in most industries that have manual valves. Because it is air driven, the KaMOS® Patented Portable Valve Actuator has no explosive danger for operating explosive fluids.

To get a flexible and product saving use of the KaMOS® Patented Portable Valve Actuator in the field, KaMOS® are offering a protection box incl. lubricator & reduction valve type Rexroth Series C15, max. pressure 10 bar, max. temperature 50°C The KaMOS® Protection Box is equipped with lubricator & reductions valve, and are easy to mount in between two air hoses before the air is entering the tool. The box is also able to reduce the out-pressure to the tool and therefore also the torque.
