Manufacturing growth slow yet steady Buoyant with the optimistic sentiment within the industry, the manufacturing sector has registered positive manufacturing growth trends during July-September 2014 compared to the year-ago period, according to a survey by the Confederation of Indian Industry (CII) and Associations Council (ASCON). “Although the expected growth resurgence is still elusive, industry feels that, with government’s focused efforts to bolster investments in manufacturing, the growth is inevitable,” said the CII-ASCON survey, which tracks the growth of the industrial sector on a quarterly basis. Out of 59 sectors surveyed, the number of sectors reporting ‘excellent’ and high growth has shown an increase from 26.08 per cent in 2013 to 30.4 per cent in JulySeptember 2014. The number of sectors registering ‘low’ and ‘negative’ growth for July- September 2014 quarter has marginally gone down from 73.90 per cent in 2013 to 69.48 per cent during the same period. The survey notes most of the ‘high’ and ‘excellent’ growth has been registered by the segments of white goods, synthetic fibre, consumer non-durables such as imported oils, groundnut oil, rape seeds, along with machine tools and rubber machinery, and others. The government is all set to usher in the goods and services tax (GST). Touted as the ‘game changer’, GST is expected to help make India’s manufacturing competitive by cutting high logistics and warehousing costs apart from creating a unified market across India. In order to make land acquisition easier for industrial projects, the government has announced amendments of the Land Acquisition Bill. The amendment is expected to eliminate major obstacles for industrial investment and speed up development in industrial corridors, social infrastructure (e.g. education), rural infrastructure (e.g. roads and power), and defence capabilities. This is, in turn, would facilitate better environment for manufacturing sector. With this I welcome 2015 and wish you all a bright year ahead. Please do send me your comments at editor@oemupdate.com

Innovations towards better machining

With recent advancements of technology, the machine and cutting tools industry has effectively positioned as better prepared for growth

W

ith over 100 years of development, the cutting tool is still one of the key elements inseparable from high-productivity, high-precision machining operations. Over all these years, the machine and cutting tools sector has witnessed lot of innovations and changing trends time to time in order to meet the ever-growing requirements of the industry. Let’s find out what are the changes the industry has experienced so far. Latest innovations Driven by advanced material processing and fabrications, cutting tools have been evolving to have the hardest-ever coating and the smallest-ever configuration. In parallel, many emerging machining technologies - such as microscale machining, minimum-lubrication machining and machining of abrasive materials - all require new cutting tools with performance uncharacteristic of conventional tooling. “The cutting tools, either with unique materials or geometry, encounter sophisticated loading during machining and exhibit distinct thermo-mechanical behaviour,” says Vikas Taneja, Vice President – Marketing, Jyoti CNC Automation Ltd. “The current focus in the cutting tool industry is to upgrade geometries, improve coating technology, and innovate products and ideas to cut down cost,” says L Krishnan, Managing Director, TaeguTec India. “New materials are also looked up on from the point of view of cost-effective alternatives.”

Considering high-speed machining High-speed machining can be mainly envisaged in all industry sectors where small diameter finishing applications like end-milling, drilling, chamfering, engraving are done inefficiently due to limitations of machine RPM. For example, industry which deals with machining aluminium to produce automotive components, tiny computer parts or medical devices, or the die and mould industry which requires dealing with finishing of hard materials. In the latter category, it is important to have machine with high speed and to keep high accuracy. High-speed machining, however, finds limited use in the industry owing to reasons of cost and set-up. New

Our strategies revolve around the introduction of new products towards increasing productivity and reducing cost. L Krishnan, Managing Director, TaeguTec India.

those core assumptions are bound to be outdated today, because the rules of cutting tools have changed.

The machining demands that are soon to come are so great, only advanced technology will be able to meet them. Vikas Taneja, Vice President – Marketing, Jyoti CNC Automation Ltd. technologies like TaeguTec’s Typhoon can facilitate high -speed machining on existing set-up. The Typhoon system uses the existing machine’s coolant supply, reaching rotation speeds of up to 40,000 rpm while the main machine spindle remains idle. The results include increased efficiency, accuracy and quality of workpieces, while saving significant cost and time. Advanced technology The workpieces are evolving faster and more dramatically than the machine tools that cut them. There is a gap between machines and parts, and to close that gap, as well as surpass it, the most significant technology gains in metalworking today are coming from cutting tools. The cutting tool—along with the role of the cutting tool supplier—is changing more rapidly than any other part of the machining process. In fact, so much about cutting tools has changed that any progressive machining facility today needs to step back to re-evaluate its cutting tool thinking. It is not only specific choices in tools that need to be examined. Fundamental assumptions affecting all of the shop’s tooling need to be re-examined. Some of

“In the metalworking industry, there is no other choice except to adopt advanced technology,” says Mr Taneja. “The machining demands that are soon to come are so great, only advanced technology will be able to meet them.” Two major cutting-tool technologies or innovations recently provide an insight into how machining facilities now need to think about tooling differently. Mr Taneja mentions these innovations as: • Use of Cubic Boron Nitride (CBN) and PolyCrystalline Diamond (PCD) materials for tools • Union of two cutting tools/combination tools: drilling and threading for high productivity. Contribution by current players Machine tools are certainly evolving along with technology advancement. Jyoti Automation believes that its machines are getting faster and more accurate. However, the workpieces themselves are not just evolving in the same incremental way, they are fundamentally changing. “We are concentrating on developing machines with high speed along with high torque. The combination of these two machining parameter will definitely help us to machine any difficult to machine workpiece,” says Mr Taneja. “Also, tool wear monitoring using new sensor technologies, tool life management and tool life predictions using neural network approaches are equally important to advance the overall production and manufacturing systems.” Machined workpieces are not just defined by more demanding accuracy, delivery and quality requirements, but increasingly they are also made of difficult-tomachine materials that many shops have never faced before. These materials include titanium alloys, nickelbased alloys and Compacted Graphite Iron (CGI), not to mention engineered composites in the growing number of cases where composites are replacing metal. “Our strategies revolve around the introduction of new products towards increasing productivity and reducing cost,” says Mr Krishnan. “We have always endeavoured to offer the best value proposition for our customers by innovating ingenious products and solutions with maximum cost efficiency.” Innovation is the only way forward in a world of depleting natural resources and increasing competition. In terms of product innovation and technology, TaeguTec has always been focusing on to delivering increased value proposition for the customers and engineering better machining solutions. The company focuses to continue to work towards strengthening its position as a preferred partner and supplier to its customers. n

Laser: cutting through • Laser cutting: The flexibility of laser system acts as an important factor to reach the complex geometries even with best quality and at high speed. Laser cutting is now being widely used for pre-processing of the components done with fibre laser cutting which will go for further operation for fine machining or grinding. This saves time and cost for components as well. • Laser welding: Laser welding processes are much common in industries with high production rate and for those who don’t compromise on quality of welding. Stunning weld quality, fine finish, highspeed, less HAZ and very low thermal distortions are key determinants of laser welding. Laser welding is majorly used on metals namely stainless steel, carbon steel, aluminium and titanium. Bi-metals and alloys as well are preferred to be welded with lasers. Right from microelectronic components to heavy thicker metals, laser welding is versatile enough deliver the best in class results. Bi-metal laser welding of band saw is a budding application.

Lately laser technology has made its way very strongly across many sectors. The laser technique is helping make cutting tool industry more productive, offering reliable results

N

owadays the cutting tool technology has made valuable advances, especially in the past 10 years which largely is because of newer and newer coating possibilities came into picture. It is observed that the improvisation in overall product is driven by end users’ demand for cutting and machining of harder stiffer alloys of MS and aluminium. In current scenario, the market requirements are consistently increasing due to environmental and pollution related issues. The issues like reducing the use of lubricant, coolant and also the end users’ never ending demands of cost cutting, reduced cycle times and less maintenance are of highest concern. Laser technology in cutting tool industry Laser technology is now gaining importance in automobile, fabrication, defence and aerospace, and cutting tool segments. Cutting tool industry uses lasers for both generic and niche processes. Some laser operations are proving to be very helpful in cutting tool industry. The same are explained by Maulik Patel, Executive Director, Sahajanand Laser Technology Ltd., as follows:

• Laser marking: Legibility, contrast, permanency, hispeed operation, very low cost of ownership, flexibility to adapt various marking profiles and contactless process are the key criterion for tooling industry to consider lasers for marking application. Laser marking is used for traceability and branding purpose on carbide tools, drill bits, milling cutters and saw blades. It delivers unmatched performance both in quality and in speed of marking. • Laser drilling: There are applications of micro machining of some critical components where cutting tool is replaced with laser for drilling or cutting micro holes on critical components for aerospace and defence as well as in medical segment. Highly precise and micron level drilling of fuel injection systems in automobile industry done with lasers is an emerging application. • Other machining processes: Laser operations are now widely used for pre-processing of the components that

that stands high; but also the quality of machining, repeatability and accuracy achieved through it makes this process effective. Laser technology contribution Laser technology had just been merely 54 years old but the application and usages had been increasing rapidly due to its versatility for processing. The awareness about various laser systems, their technology and benefits among the Indian manufacturing segment has grown leaps over the course. This awareness has induced them to upgrade their facility with the state-of-the-art laser systems.

move towards further operation for fine machining or grinding. In this case, early processing with lasers saves time and cost for components. “Now laser technology in a cutting tool industry comes up with many inherent advantages. Most laser cutting machines do not need any lubricants for cutting,” points out Naren Shikarkhane, Technical Director, Scantech Laser Pvt. Ltd. “Secondly; harder as well as softer materials are cut at the same speed. In fact harder material such as spring steel gets cut faster than quality MS and with better edge definition.” The laser as a cutting tool also has taken major steps in its wall plug efficiency making it greener. For example, the wall plug efficiency of cutting lasers has increased from 10 to 30 per cent. Latest innovations “Lasers are being improved on the aspects of quality of finish and versatility of applications. High speed operation is obviously one of the most important aspects that has been under continuous improvement,” says Mr Patel. “Laser assisted machining is the latest innovation that is catching fast in machine tools industry.” Laser assisted machining is a process where laser is deployed to pre-heat any component before being cut/ drilled by a tool. With this process, the material has fine finish and also the life of tool increases. Since the preheating process is already done, there is no need of further heat treatment. It’s not only the economic performance

“Lasers have predominantly offered highly accurate and quality of machining to various industries including cutting tools,” as Mr Patel puts in, “Economical cost of operation, better productivity and less post processes are the key benefits that any tool manufacturer could enjoy out of using lasers in their production process.” Optics and coating developments in related field and linear motor technology are becoming affordable now. They also have made a large contribution to further improve the quality and processing speed of laser and CNC for different type of 2D profile cutting. Development in this field has become a great help for automobile body parts. “On the micro and nano side, laser are now much ahead in surface finishing of engine cylinder by homing operation, which is now strongly competing with traditional machining,” believes Mr Shikarkhane. In micromachining area, where other traditional cutting tool like ceramic or plastic cannot be used due to their limitations, the laser with ultra short pulses and with high repetition rate, short wavelength are producing miniature sized critical components by cold machining (rapid prototyping). “We at our level have successfully replaced or conventional tool of cutting by laser in tungsten cutting, replaced punches which were fast wearing out and costly tools by laser cutting,” informs Mr Shikarkhane. “Scantech laser has in its small way directly or indirectly helped to improve the cutting tools or produce a new laser based solutions in its own way as an alternative.” Increasing use of toughened plastic composites in many body parts: interior and even up to top hats and roofs are being cut slotted or drilled now by laser. This method with its non contact, no tool pressure on component allows end user to reduce product cost. End note It can be clearly seen that today laser is being used increasingly to assist and help cutting tool industry for abrasive coating deposition. Lasers play a vital role in most of the tool manufacturing processes. Right from marking, engraving, cutting, welding, drilling and surface treatment, lasers have substituted the conventional processes due to its quality and efficiency. n January 2015 n OEM Update

EMAG to display VL-series at IMTEX

T

he vertical pick-up turning machines in the VL series represent a new machine concept from the EMAG Group, modular machines. The concept of modular machines is based on the extremely successful vertical pick-up system invented by EMAG. Experience from over 20 years in the development and sale of machines has been used in the new machine concept which now comprises one of the most flexible and also most effective manufacturing systems currently available on the market. Reducing costs by modular design The aim was to develop a system in the form of the modular machines which is ideal for use in the manufacturing of medium and large series. One common feature of all modular machines is that they have a basic compact design. Their small footprint means reduced floor space costs and flexibility in machine layout (for example, chaku chaku or close linear arrangement). Then there is their integrated automation. Every VL machine features an ‘O’ automation system for workpiece transport on its left-hand side. When combined with self-loading pick-up spindles, this concept of integrated automation ensures short cycle times and therefore high productivity. However, thought has also been given to the machine operators. For example, all the service units are easily accessible. All the units (electrics, hydraulics, cooling system, cooling lubricant and central lubrication system) can be accessed at any time so that the machines can be maintained with consummate ease. If we sum up the modular machine concept, we come to one central result – falling costs! Low maintenance costs due to the use of identical components, excellent accessibility, reduced floor space costs due to the compact design, integrated automation and short cycle/idle times reduce the cost per piece to an absolute minimum.

VL 8 Automation: Workpieces are transported to the pick-up station in flexible carrier prisms mounted on the conveyor belt, making resetting efforts to accommodate workpiece diameter changes minimal.

The VL series – the solution to any range of workpieces The VL series vertical pick-up turning machines were specially developed for manufacturing precision chuck

VL series for highly productive manufacturing. Idle times on these machines have been reduced to an absolute minimum. For example, the chip-to-chip workpiece follow-on time on the VL 2 is just 5 seconds. 26

Parts are transported by an “O automation system. The VL 2 is loaded and unloaded using the pick-up principle.

parts. VL machines are available in 4 versions to cover as wide a range of parts as possible. The smallest machine is the VL 2, which is designed for chuck parts up to 100 mm in diameter. Then come the VL 4, VL 6 and VL 8 machines in which the size of the workpieces that can be handled increases by 100 mm with each machine. This means that the VL series covers a range of workpieces up to 400 mm in diameter. Every VL machine features a tool turret with up to 12 (driven) tools for machining chuck parts, which ensures short swivelling times and therefore falling cycle times. Furthermore, the machines can be fitted with a Y-axis in the turret to allow for the machining of complex geometries. The possible fields of applications for the machines are thus increased massively.

26

Quality comes as standard The entire machine concept is based on maximum component quality. The machine body is made of vibration-absorbing MINERALIT polymer concrete. Together with the self-loading high performance spindle which completely eliminates clamping errors, this ensures perfect machining. The vertical layout ensures ideal chip flow conditions, bringing an end to the times when operators had to give serious thought to chip clusters. Every VL machine can be fitted with an optional measuring station outside the machining area to allow quality to be checked at any time. The measuring station is installed between the machining area and the pick-up station. Measurement is carried out during transportation to the loading/unloading station, thus saving time. Modern manufacturing with VL machines EMAG’s VL series vertical pick-up turning machines are the perfect tool for reacting to the increased demands of the global market. The modular machines combine the latest manufacturing technologies with a smart design to ensure maximum productivity from every VL machine. Whether you choose the VL 2, VL 4, VL 6 or VL 8, every machine enables you to manufacture topquality chuck parts using the very latest technology at minimum part costs. Thinking about modern machining? Think vertical! n

Dormer Shark Line takes a bite out of threading Designed to obtain superior performance, all Shark taps feature a coloured ring that signifies the specific material type it is suited to Advanced geometry ensures the production of excellent threads at both high and low cutting speeds. Furthermore it prevents unnecessary built up edge and wear on the cutting edges to ensure longer tool life. In addition it provides a superior thread surface finish. The different geometries for blind and through holes have been optimised to ensure process security.

Dormer’s new Shark Line colour-coded material specific taps

D

ormer Tools, a key member of the Sandvik group, has introduced a range of taps for material specific applications branded “Shark Line”. Dormer’s expertise lies in the manufacture of superior quality round tools – primarily drills, taps and milling cutters - in solid carbide and high speed steel. Designed to obtain superior performance, all Shark taps feature a coloured ring that signifies the specific material type it is suited to. The programme encompasses spiral point taps for throughhole applications, spiral flute taps for threading blind holes and, in the case of white ring taps for cast iron, straight flute taps for both through or blind holes. So, is there a need for material specific taps? Dormer’s Marketing Manager, Simon Winstanley, answers the question. He said, “Simply because of the multitude of forces exerted on the cutting edges, producing threads with taps is one of the most difficult machining processes a solid round tool can perform.” He adds, “Working with a general cutting geometry in materials that have a low resilience will have the effect that the actual diameter of cut thread will be too large. In materials that have a high resilience the threads of the tap will become enclosed by the material with increased risk of breakage. Entering the workpiece material with rake and relief angles that are specifically suited for that range of materials is essential for producing the optimum thread.” Shark Line taps are manufactured from a HSS-E-PM substrate specifically developed for taps to give the additional toughness required, consistently stable properties and a superior grind-ability compared to conventional high-speed steels. These improved characteristics mean the taps have a more predictable and assured life.

32

Extra fine surfaces due to improved grinding technology enables the advanced surface coating to have a smoother finish. This reduces the risk of chipping, increases tool life and allows higher cutting speeds. And, the application specific cutting edge treatment ensures optimal performance. Yellow Shark is designed for threading low alloy steels, and is available with an electroplated Hard Chrome finish up to 5 micron thick to prevent edge build-up in materials that are prone to sticking to the cutting edges. The flute geometry has been designed to prevent swarf nesting, reducing the risk of re-cutting swarf on reversal. Red Shark is designed for high performance thread production in alloy steels and is available in Bright finish or with TiAlN-Top coating for increased protection against abrasive wear and erosion. When combined with edge preparation it guarantees exceptional performance in alloy steels. The spiral flute version features back taper design to diminish chipping on the last few threads of the tap and reduce the torque required to reverse the tool. The production of threads in a wide range of stainless steels is achieved with Blue Shark. Available with Steam Temper or Super-B (a hard lube coating that prevents chips adhering to the flutes) coatings with specific edge preparation these taps provide extended tool life in even the most difficult stainless steels. The White Shark has been developed specifically for cast iron and other short chipping materials. Available with the Steam Temper or TiAlN coating options it features a straight flute design which enables production of both through and blind holes. Green Shark is the final material specific thread cutting option currently offered by Dormer, and it has been developed for non-ferrous materials with a Bright or TiAlNTop finish to provide exceptional cutting service life in aluminium and its alloys, brass and copper. n

How to succeed in die & mould industry A road map to be successful player in the die and mould industry

Resource planning: an integral approach It is a global fact that tool room operators face critical challenges for the past few years. The reasons behind could be frequent economy slowdowns, tough competition in the local market, import pressure and varied customer expectations. Even though a lot of solutions could be presented as alternatives, effective production planning system only can act as better one as the production time is the key selling factor of the die making industry.

Scheduling: the critical challenges The important factor in any manufacturing sector is managing the schedule and its tracking model. Even though it looks like a tougher task, if the live data is availed to the operating team, definitely scheduling could be achieved with its closest resolution thereby the turnaround time. Eventually, such TAT advantage could create a positive impact on the pricing which is always being the deciding factor in fetching the order from any customer in this competitive business environment. In fact, there are chances to win more orders with better margin as such a planning system increase the confidence level of the customers. Based on these grounds, there is no doubt that production planning process could stand as an ultimate tool. Beyond just planning: the driving Factors In general, utilising a planning system would integrate few key factors such as timely availability of bill of materials, mapping resource constraints and co-relating priorities with available orders towards giving the right date of completion to the customers. In addition to that, any such planning tool always could integrate Ideal stock levels, process flow, machine priorities, manpower estimation, man hours tracking, resource utilisation tracking, blending factors and overall reporting systems effectively. In few cases, ideal production planning systems could even integrate more than few job floors systematically. Apart, as like in other industries, the die an mould segment also having the operational challenge as there is always a chance of pushing the dates or advance deliveries from customer side. In case of poor MRP in the design centre, the entire delivery model would lead to collapse of commitment. So, deserving effective

Global trends in automotive navigation

Some global trends in the field of car infotainment and navigation systems are discussed here

iGO Navigation solutions

A

s smartphone and personal technologies are improving rapidly, navigation plays a more significant role in our life, and it is now a basic feature of our devices. If we got used to this experience in our phones, we can have the same expectation in our car as well. However, the automotive sector shows slightly different patterns regarding the development of the infotainment system and so navigation. The direction of providing additional features that would make the navigation experience more than just showing where we are on the map becomes more essential in our cars when we come to social features, driver assistance, connected services. Navigation now is much more than showing us the directions from one point to another. It provides information of who is doing what and where, and indicating a more complex process that is also able to interact with the driver, integrating its personal life with the car’s infotainment system, while the car also communicates with the environment. In this complex driving environment, we can discover some global trends what aims to provide solutions of how future drivers can cope with this many stimuli that reach the drivers. Global trends, local implementations If we are talking about trends, we usually think about how these will shape the future, how automotive infotainment systems and navigation will look like for example in 2020. The answer for this question is partially surprising; it will be very similar of what we can experience nowadays, however we can see that these technologies are going to be more wide spread, and more sophisticated. Regarding the following trends it would be hard to distinguish global and local trends. In many cases the trends are global indicators, and how different countries and regions implement these trends are slightly different, but the direction is usually the same. 44

The trends show that the smartphones continue to be at the centre of our life. Solutions like NavFusion which aims to create seamless smartphone integration with the car’s infotainment systems will be more important, and OEM’s also needs to focus more of how to find the right place in the car for the driver’s connected devices, as the time spent in automobiles is continuously increasing. This brings along the question of personalisation as well within the car, just as we personalise our personal devices. Another trend that we can observe is that in the future the number of cars with internet connection will increase, meaning cars with direct connection, and more as partially connected through the smart devices brought in to the car. This trend also indicates that cloud based analytics, prognostics, big data becomes more real in the future. OEM’s, car brands will be able to know better their drivers, and to provide additional services and features according to the drivers’ behaviour. As infotainment systems are improving, and the internet will have a more significant role in our cars as well, we should also think about the other side, of how the car’s systems will be smarter, by communicating with the environment, monitoring better the car’s performance during driving, having deeper integration with location based services, advanced driver assistant systems, navigation, and many more. This will lead us to make the interaction more enjoyable and less distractive for the drivers. Following this trend we can expect that the car of the future will have a more user friendly, cleaner interface to communicate with. The display focus will shift more from the centre stack to cluster and head-up displays, where the centre stack can be the January 2015 n OEM Update

interactive, but secondary screen. As the number of screens is increasing, the focus should be placed on reducing driver distraction. This can involve technologies, like multimodal data entry and interaction, including voice, touch and remote controls that can be changed according to the driving situation and behaviour. Navigation for all In many cases when we are talking about cars and navigation systems that are designed according to the latest trends, we tend to believe that this is the privilege only of the highend cars. However as better hardware are more accessible even in the aftermarket segment, navigation becomes soon a basic feature of the infotainment system, and not only in the high-end, but also in the low-cost car models. NNG provides solutions for both end of the spectrum implementing the latest trends and making it available on the Indian market. Visualisation and decreased driver distraction The focus of the implementation of the aforementioned trends can be different from regions to regions. One of the directions of NNG’s researches is a new visualisation engine that can provide a more realistic visualisation of the environment. This solution will primary focus on the Indian market, as this solution will bring together the natural guidance with efficient use of reference points in the navigation. The enhanced 3D visualisation will provide a more realistic and detailed navigation experience that can support better the drivers. When we define the trends for the future in the navigation experience, one of the key factors is to reduce driver distraction. This topic becomes more and more important, as the “digital noise” in the car is getting higher. The cars are getting connected with more sensors, screens, but we shouldn’t forget, that the keyword is safety in the first place. As the global leader of navigation solutions, NNG aims to focus on this area as well, and working on navigation solutions that are implementing the latest trends, while keeping the driving experience safe, enjoyable, and less distractive. n

igus cables for robotics chainflex Ethernet cable for robots stays intact even after 22 million torsional motions In the intelligent production system, automation continues to rise. About three million industrial robots control and monitor the manufacturing processes, whereby the autonomous machine-to-machine communication and with it the need for special torsionable data cables also increase. Since these robotic cables must successfully carry out multidimensional movements, special materials, design and manufacturing processes are necessary. But the main decisive factor consists of the final tests, because only a long series of tests reveal in practice what materials and which structures really withstand the high demands of the robot. The cable and energy supply specialist, igus GmbH, has almost 25 years of experience in developing, manufacturing and testing cables for moving applications under the name of chainflex. The company has been constructing copperbased Ethernet cables for permanently moving energy chains for the industry for a decade.

R

obots have already become an indispensable element in industrial production. Because of them, the demand is steadily increasing for Ethernet cables that secure data transfer from machine to machine, even with multidimensional movements. Belonging to the igus robotic cable range, the chainflex CFROBOT8.045 cable has withstood more than 22 million torsional motions in the igus standard test.

Special tests guarantee a reliable statement about the service life even in torsionable cables. (Source: igus GmbH)

48

Service life of robotic cables predictable through standard test “From the beginning it was clear to us that a secure communication of the machines can only take place if the most sensitive Ethernet signals are transmitted smoothly without disturbances even in the presence of high mechanical stress,” says Rainer Rössel, head of chainflex cables division at igus. igus has developed its own test standards for torsion and operates its own test facility for the standardised test series, in addition to carrying out tests on robots of various manufacturers in its own test laboratory. “We mount the robotic cables on both sides with a rotary and fixed-point distance of one metre and twist them at an angle of ±180 degree in our triflex R e-chain series that are particularly designed for the torsion,” says Rainer Rössel. “In the process, the chainflex cable CFROBOT8.045 withstood 22 million torsional motions.” All test results are stored in a database and made freely available online for the calculation of service life. igus is the only manufacturer who can conduct a transparent and reliable calculation of the service life of torsionable robotic cables. Compensating elements and special liners for balancing the torsion Cores, stranded structures, shields and jacket materials are constantly exposed to highly fluctuating loads with torsions. In order to keep the cables stable and ensure data safety, igus relies on a combination of very glidable and simultaneously highly stable films and special filler elements that function like shock absorbers in cars and thus systematically absorb the occurring forces. Different shielding concepts are followed depending on the electrical requirements, and thus for the chainflex CFROBOT Ethernet cable, the concept with shields braided in pairs and special liners has proven to be the best in the test series. Thus igus is the only supplier to offer a robotic cable range from stock with a service life that can be predicted online. n January 2015 n OEM Update

Sewage recycle in housing colonies by Aquachem • Present case study is of a Mumbai-based housing complex in suburbs • Housing colonies with 17 towers, 73 flats/tower and over 6,200 people • Water supply rate: 140 lpcd • Total water supply: 870 cu.m/day • Wastewater/sewage generation: 750-800 cu.m/day • Effluent conveyance system: sewage carrying pipes Treatment options and its selection Based on various technology options available and deliberations, finally selected treatment option was Membrane Bioreactor (MBR) based on the factors: quality requirements, financial issues, low space requirements/ availability and relative ease of operation.

I

n India water is a highly subsidised commodity leading to market inefficiencies and hence inefficient use of the already scarce resource. Recycling and reuse of domestic sewage is occurring since historical times in India, especially for plantation. But treatment and reuse of sewage emanating from large housing complex has remained very limited in the country, but picking up now. Benefits of promoting sewage recycling/reuse as a means of supplementing water resources and avoidance of environmental degradation needs to be recognised and publicised such that it becomes motivational and voluntary action rather than a compulsion from the statutory bodies. Key drivers • Limited and decreasing freshwater sources • Environmental concerns: Sewage recycling supports the environmental cause by: • Minimising the potentially negative impact of nutrients released into the other water bodies • Conservation of fresh water for other uses; • Satisfying the demand from the general community to have greener water strategies and water conservation • Economic reasons

54

Treatment scheme involved screening, collection, degritting, anoxic/MBR, disinfection and sludge handling by filter press. Entire plant is located in the basement due to space constraint. MBR is the heart of the system and technical details of MBR is as under: • Type: Flat sheet submerged • Material: Chlorinated polyethylene • Small and uniform pore size: Mean pore diameter: 0.4 micron • No. of membranes/tank: 800/tank (two such tanks) • Membrane area/membrane module: 640 sq.m (approximately) • Flux rate: 0.7 cu.m/sq.m/hour • Pressure: 0.3 – 3.0 psig • Membrane life time: 5 – 7 years MBR system offers various advantages like simple process set-up, easy cleaning, easy maintenance, good effluent quality, low sludge production, small footprint, low operational cost and no smell nuisance Cost benefit • Capital investment for the system: ` 2 crore • Quantity of recovered water: 750-800 cu.m/day • Annual savings on water charges: 40 lakh/annum @ Rs. 40 / cu.m (Commercial water rates in Mumbai) • Annual savings on sewerage charges: 7.2 lakh/annum • Plant annual O&M cost including power: 32 lakh/ annum

Case study of housing complex in Mumbai A large housing complex in Mumbai decided to undertake recycling of treated sewage for toilet flushing and gardening, landscaping etc. This case study indicates that logical decision of spending enough capital and operating expenses for treatment, a little addition could enable the users to recycle the treated sewage for various purposes such as flushing, gardening etc. thus reducing the fresh water intake as well as result in less treated sewage discharge to the environment.

Conclusion Sewage recycling will reduce the cost of living for the housing colonies at the same time they will be doing service for the community by making that much water available for others. n

Neptune Chemical Pump offers acid-handling solutions applications is hydraulic, mechanical or electronic diaphragm metering pump technology. Neptune Chemical Pump Company, a product brand of PSG, a Dover company offers the same. Neptune’s 500 series hydraulic metering pumps are suitable for acid-handling because they can inject precise and controlled amounts of chemicals; feature an internal relief valve; have leak-free operation; can handle high pumping pressures; require minimal maintenance; can feature an automatic stroke control actuator or variable-speed motor; have low energy usage; and offer an adjustable micrometer dial that can be adjusted whether the pump is running or stopped.

Neptune 500 group

I

ndustries like mining, food and beverage processing or steel manufacturing etc., cannot survive without water. In most instances, water is used to help facilitate and optimise the production process, from cooling equipment to cleaning totes, barrels and storage tanks. When used in these types of applications, clean water is quickly transformed into wastewater full of impurities. Aiding in wastewater disposal or recycling are acids that help make it safe to either be reused or introduced to the environment. This article will highlight the pumping technology— diaphragm-type metering pumps—that successfully meets the challenges in most wastewater-handling applications that require the use of acids.

The challenge Acids are an industrial jack-of-all-trades used in a dizzying variety of unique applications and processes, including the manufacture of agricultural fertilisers, cosmetics productions, fluoridation of drinking water, pH adjustment in cooling towers and boiler water pre-treatment. A few of the more commonly used acids in these applications include hydrofluorosilicic acid, hydrochloric acid, phosphoric acid, sulfuric acid and citric acid. These acids are used in wide range of applications, from water fluoridation and regeneration to metal pickling and food flavouring. What all of these acids have in common is that safety in containing, controlling and handling them is a critical concern, not only to protect the health and productivity of workers, but to ensure zero impact on the environment. For example, hydrofluorosilicic acid is highly corrosive to most metals, while sulphuric acid is highly exothermic. The solution – Metering pumps The best choice for acid injection in wastewater-handling 56

These pumps are mechanically actuated and have been designed to handle clear liquids with viscosities ranging from water-like to 5,000 cPs, making them ideal for use in water and wastewater treatment applications. The 7000’s mechanical design eliminates the use of contour plates on the liquid side of the diaphragm and combined with a straight-through valve and head configuration improved flow characteristics are created. Neptune PZ series electronic metering pumps are a viable option in acid-handling operations because they are able to offer stroke length and speed adjustments that make them particularly suited for low-flow acid-feed applications, which can require the pump to possess a wide turndown capability. Conclusion Acids in many forms play a critical role in treating water and wastewater. Like water itself, proper care and handling of acids must also be observed. While operators of wastewater treatment facilities are aware of the responsibilities they have in ensuring safe water sources, they also know that they must take every measure to optimise the cost-effectiveness of their operations. That’s where identifying and utilising the efficient and reliable pumping technology enters the picture. For more than 50 years, Neptune has been setting the industry standard in diaphragm metering pump technology. So whether a wastewater management operation requires a hydraulic, mechanical or electronic diaphragm metering pump to meet its needs, Neptune offers the best array of choices via its 500 series, 7000 series and PZ series diaphragm metering pump product lines. n Contact: Dover India Pvt. Environ – Vadodara accepts the challenge to save energy by 20% to 70% in any aeration system of ETP / STP

Vadodara-based Environ Engineering has developed an aerator with dual impeller which helps saving energy in ETP and STP operations

A

nnually increase of 4% to 8% in electricity charges leads to reduce profits of any industry and that to the electricity burnt on non-productive plant like aeration system of Effluent Treatment Plant (ETP) or Sewage Treatment Plant (STP) that runs 24 hours & 365 days. Environ Engineering Company has designed and developed an aerator with dual impeller which can offer the results up to 6 metres of aeration tank depth. In this aerator impeller, the company has provided one impeller at top which transfers the oxygen and the other impeller at the bottom which works as a mixer. There are hardly any possibilities of settlement at the floor level of the aeration tank due to impeller at the bottom. Also, as the mixer with 100 RPM is provided at the bottom, the mixing efficiency gets increased. This results in increase of oxygen transfer rate and reduction in required HP thereby saves energy. Environ Engineering claims to be first company in India to introduce energy efficient aerators which works up to 6 metres. SWD, a technology involves simple and low maintenance assembly manufactured by Environ Engineering. Therefore, its aerators offer an excellent opportunity to reduce the operating energy cost. Unique features • Fabricated and machined base frame for 5 HP 58

January 2015 n OEM Update

Advertorial to 15 HP ratings and for 20 HP and above heavy ISMB beam base is provided so the vibrations are reduced. Also the bases of the machines are machined on the top surface on heavy duty lathe which results in the gearbox life increase. • Cantilevered load reaction is passed through additional bearings and housing to bottom of the beam base and to RCC platform. So gear is not at all affected by overhung load and the life of the gearbox is increased. • Additional bearing support is provided to the aerator shaft. So the unbalanced cantilevered loads are not passed to the output shaft of the gearbox and the loads are taken by two extra bearings and housings. Therefore the life of the gearbox is again increased. • Aptly designed MS fully machined solid shaft to take care of heavy cantilevered, unbalanced and torsional loads, supported on two heavy duty antifriction bearings housed in heavy duty cast iron bearing housing. As the shaft is fully machined, no possibility of voubling of shaft concentric running of impeller is ensured. • The impeller is designed as a single shrouded pump to achieve maximum oxygen transfer and mixing efficiency. Being a semi-open type impeller, it has features of self cleaning. Hence the impeller is maintenance-free. Also the impeller is machined at centre for its concentric running. Due to conical impeller and solid MS shaft, CG lies nearer to the centre, hence less impact on loading. • New generation of EEEA has the unique feature of additional impeller at the bottom for better mixing at the floor level of aeration tank. It has water depth of up to 6 metres. Due to this the oxygen transfer efficiency of the impeller is increased and more oxygen transfer is achieved with lesser HP. Also civil construction cost and the space required will be less. • Premium Greaves Worm reduction gears or helical gears having suitable service factor are offered. Also, maintenance of the gearbox is minimal and handling is easier as the extra bearings are provided to the impeller shaft. Spares of the worm gearbox are also easily available at comparatively lower cost. • Environ offers motors of Crompton Greaves, ABB and Siemens. Jaw-type couplings of KTR-make are provided. n

W

ith more than 25 years of global presence in the off-highway tyres segment, Balkrishna Industries (BKT) has firmly established itself. Back in the early 1990s, BKT foresaw an opportunity in International business and initiated production in the ‘off the highway’ segment. BKT’s products, owing to their state-of-the-art make and performance, found immediate recognition in global markets. Keeping up with demand In the last quarter of this calendar year, BKT saw rise in demand and anticipates it will continue to grow. The company also expects some new announcements from the new government, especially in infrastructure industry. Infrastructure doesn’t mean only to the road building; it could be roads, bridges, power, irrigation and so forth. “As the new government announced that infrastructure is going to be its core sector, the momentum of growth will continue in coming years,” informs Rajiv Poddar, Joint Managing Director, BKT. “We are expecting a growth of about 15 per cent in 2015.” State-of-the-art products Quality conscious users who adhere to stringent conformity standards in Europe and America prefer BKT

60

This is achieved by using the foremost quality of raw materials that are processed through the most advanced technology creating a BKT product. “Each product passes over 450 stages of tests. The result of this rigorous practice being that BKT products are known for their reliability and have the lowest claim ratio in the industry,” informs Mr Poddar. Construction and mining segment BKT is working hard on the domestic and agriculture industry and built its independent team. powRgrip pushing the limits of machining at Liechti using the powRgrip system. The dampening characteristics ensure a flawless surface quality.”

P

rocess reliability is of the utmost importance to the tool maker Liechti Engineering. At Liechti, the tool clamping system used plays a key role a constant clamping force is essential for insuring reliability. The Swiss company has relied on the powRgrip system from REGOFIX in particular for many years. Their trust in the system is reinforced, above all, by the fact that the powRgrip System results in a considerably low level of tool wear. Liechti Engineering is the market leader in quality for programming and machining solutions worldwide in manufacturing flow profiles on turbine components. The Swiss company offers overall solutions and specialises in building machines that are tailored to complex airfoil components. Thanks to their specific profile machining technology, Liechti milling machines reduce machining times by up to 30 per cent. This level of performance is a primary result of its development expertise and knowhow in machining materials, such as titanium, Inconel, Nimonic and high-alloy steels. Process reliability is a very important aspect for Liechti Engineering and its customers. After all, reproducibility must be guaranteed and it relies on a constant clamping force. In addition, everything runs on 5-axis machines at the test centre in Langnau. The cutting programs are running at their outright limit. If a tool clamping system is used, it must operate with maximum efficiency under these specified requirements. “We use the system that is best suited for constructing a workpiece,” reported Simon Trummer, Liechti senior CAM application engineer. “For this reason, we not only work together with a reliable partner, but in most cases we can also recommend the powRgrip system from REGOFIX for achieving the best results.” All finishing processes on the turbine blades are preferably performed in-house 62

The cutting programs at Liechti Engineering are pushed to their limit. A comparison test is performed with a constant feed rate of 7,146 mm/minute. The machining is carried out on 5-axis machines – all five axes move simultaneously. If a tool clamping system is used, it must operate flawlessly with maximum efficiency under these specified requirements. During the test performed on the 5-axis milling machine, the finishing process on the stainless blade X20CR3 1.4021 was performed under the same conditions. The test was conducted in two stages for 59 minutes and 30 seconds. The inside and peripheral area of tool was cooled during the testing. The tool lengthfrom the tool holder collar to the tip of the workpiece – was 158.33 mm in both cases. The view on the microscope image revealed that there was clearly less wear with the powRgrip system than with comparable products. The tools used in manufacturing turbines must be replaced before wear occurs since the quality of the turbine blade is otherwise no longer ensured. The efficiency of the turbine primarily depends on the flawless quality of the surface properties. REGO-FIX’s powRgrip system has proven successful across the board at Liechti Engineering. It is designed especially for grinding. The system is also frequently used for light roughing operations in which it achieves less tool wear and an extremely high-level of vibration dampening, especially for grinding and light roughing applications. The fact that the tool can be clamped without heating up and is available for use immediately after machining is a constant testament to the powRgrip system. Summary The advantages highlighted by the test speak for the powRgrip system and are consistent with the results that were also determined in other sectors. “Tool wear during machining is significantly less than with the other systems we used in-house. In other words, the properties of the powRrip system preserve the tool and extends its service life,” summarised Simon Trummer. “Using the microscope, we can precisely determine the behavior of the wear on the tool over the machining cycles. When switching to the powRgrip system, our customers always save significant sums of money when purchasing the cutting tools.” n
